You can project anything, but it won't sync with the world system if it's too much of a bad match. The insectoid exo-skeleton armour was a stretch to test if it's possible, and turns out it is. The world just doesn't want anyone to see this so it will be hidden to fit with the consensus reality. I still look perfectly human, and so does anyone I maintained using this armour. If the consensus got weaker, the armour image may shine through. But your DNA should be emulated as a qi-skin, there has to be some acceptance for this in the construct, so I did add that. If you went and made a really strictly non-human form and projected it, it would probably at most be a poltergeist, maybe being able to possess already existing bodies but lacking the ability of keeping the human form if circumstances wanted otherwise.

I've seen the mind images of some hostile spirits and other people viewing my location and the people I have the blue armour on, and to those looking from afar it looks like a very mechanical suit of living armour. They're puzzled by it.

I think you can get away with a lot as long as you let world qi flow naturally over the form. Humans just really don't want to see apparitions in broad daylight so their brains will tell them they are seeing something normal.

Yes. But it needs to sync perfectly with the human layer to be in a stable form here. That part requires exact balancing, and the right level of gravity. If too high you end up in the underworld, too low and you can't stay on the ground, which means your spirit form would float and not have a body. The human flesh body is part of the Earth and owned by the Earth deity, it's not your body. Currently all NPCs (not converted human NPCs which belong to the yokais tho) are owned by the Earth and controlled by the Antichrist organization, they have some sort of contract saying that humans who degenerated and lost their souls (zombies) can be used by them. The Antichrist consists of evil and chaotic spirits who work to create as much disorder as possible.
